Manufacturing of aluminium-steel clad strips by means of twin-roll casting is of a great interest for industrial applications due to shorter production chain in comparison with common sheet bonding technologies. At the twin-roll casting process a solid steel substrate is fed simultaneously with an aluminium melt into the roll gap. A good joining is achieved due to a thin continuous layer of intermetallic phases of the Fe-Al-system formation. The intermetallic phases nucleation and growth occur owing to diffusion on the interface of the solidified aluminium and the steel substrate under influence of high process temperature. An excellent final bonding strength is reached due to a subsequent plastic deformation of the solidified strip directly in the twin-roll caster. Experiments on twin-roll casting of clad strips of pure aluminium EN AW-1070 and an austenitic stainless steel 1.4301 in a total thickness range between 1.5 mm and 3.5 mm were performed. It was established that the strength of the heterogeneous bimetallic bonding strongly depends on the thickness of the formed diffusion layer and its continuity. Influence of an inline heating of the steel substrate up to 420 °C as well as roughening of its surface by means of inline grinding on the bonding strength in the clad strips were analysed. The results of the adhesive tensile-strength tests show that the heating of the steel substrate has a positive effect on the bonding strength between the clad strip layers. Analogous, the optimum range of the substrate surface roughness was established. Furthermore, using variation of twin-roll casting parameters a combination of high quality and advanced mechanical properties of the composite can be achieved. This was proven by means of experimental investigations on the clad strips manufacture completing with numerical simulation of the process. In order to describe behaviour of twin-roll cast aluminium-steel clad strips under loading, monotonic tensile and fatigue tests were carried out. The investigated procedures of the steel substrate preparation complements the process parameters of the twin-roll casting for manufacturing of thin clad strips having bonding strength above 100 MPa. Based on the results, pathways for the development of twin-roll casting are drawn.
